So responding to Matt's concern about the case flexing. Reinforcing the existing case or designing a new housing to hold the gears would be potential solutions to this problem. A strengthened PTU case would be a possibility if one was able to get there hands on an existing PTU that was in proper working condition. After having a PTU to use for R&D disassembly, precision measurements, field sketches, 3D models of the existing PTU could be created. The existing structure could then be fortified or modified. After this a material and manufacturing process would be chosen to create the improved PTU. Also, once the PTU was modeled, adding extra oil capacity could be seriously considered and potentially worked into the new design. I have access to precision measurement tools and 3D modeling software at the engineering firm I work at and would really enjoy being apart of a design project like this.
