The sunroof on my $600.00 94 ATX is done for. It's going to be a stripper car anyway so I want to get rid of it. Currently the factory glass is held in with bathroom tile caulk. This is ugly and also heavy.

Has anybody tried to bolt in a piece of Lexan up there? The weight savings might not be huge but they would be way up top on the car. Maybe a piece of factory sheetmetal could be welded up there? Just looking for ideas. The current setup is really heavy and ugly.

you could weld in a piece of sheetmetal, but dont expect it to be easy AND look nice at the same time.

Since you still have the glass, you can get a new outer gasket from Sunroofdoctor for maybe 60.00 and it will be totally noise proof, and still look OK.
Everything else will be difficult.

This is what we did on project 240, I don’t have any pictures since its been completely welded but it came out perfect.

We went to the junkyard and cut a panel out of a non-SHO '91 Taurus to fill in ours... even found one the same color!

I'm not sure how well it shows up under a roller coat of Rust-o-leum... but hopefully you get the idea.

if you get a quarter inch sheet of lexan, you can cut it to fit, put on a gasket and screw it in place. If you do it right, and inset the screws to make them flush mount, it looks good when you paint the outer edge black. NHRA and SCCA sanctioned too.

Sam's lexan is held in with some aluminum L brackets that were riveted to the body. Then there are about 50 screws that hold the lexan to the brackets. Some black silicon fills in the seam.

NJSHO has the same thing done to his 91. He did it with the previous owner of Sam's car. There is definitely more wind noise than there was with the sunroof, I think a lot of it comes from the screw heads which stick out above the lexan. If you tried to counters sink the screws, you need some really thick lexan which gets very expensive, and won't bend as easily to the shape of the roof.
