I'm copy/pasting from other forums, so I apologize in advance for telling you things you probly already know and referencing mysterious people.

Yeah, I'm gonna do Lemons. Why?

1.It's gonna be at a sick track that's nearby. (I have no clue how they managed to get Autobahn C.C.)
2.As long as we don't get ***** with penalties like the DA guys, it should be a lot of nice track time.
3.I've always wanted an excuse to build this car.


So I searched CL for a couple weeks for the donor car, a Taurus SHO. If you're wondering why, search for what the powerband looks like for the Yamaha V6. A used Taurus must be the most worthless car on the planet. You can find a pretty nice one for $600. Anyway, we drove out to BFE Wisconsin and found this thing for $300. It's a 93' 5spd with 160k miles. Ran really good on 2 year old gas. Had the highly desirable black leather interior, but no brakes and the clutch wouldn't disengage.

Ford won the "deconstructor's championship" last year for all the SHO carnage. Honestly, I think it's just a matter of how much these things weigh that causes the engines and transaxles to explode with alarming frequency. I figured taking all the SHO powertrain, brakes, suspension out and shoving them into the lightest thing I could find= Fake race car. Do you know how hard it is to find a sub-$500 Geo Metro in Chicagoland? Got lucky and saw this 94' 5spd for $200. When we told the kid what we planned to do with it, he only wanted $150 for it. I couldn't stop laughing when we picked it up.

The mods done by the previous owner are extensive.
-Neon
-Rad wing
-Lowered by way of spring clamps
-Motorbike muffler
-Functional ramair (with neon inside)
-Tach
-Random 1ga cables everywhere
-Roof reinforced (for the sub of course)

Started taking apart the goods to see how badly our $500 budget is going to get shot to ****. Found out what happened to the "800 mile old" clutch.
For some reason, Ford designed the throwout fork pivot with these plastic bushings. The lower one is supported by a small ribbed section of the trans case (you can see it in the shadow). It causes the bushing to wear all stupid like this.

That makes the throwout bearing ride all ***, and this results.

My free solution was to swap the upper and lower bushings since the upper one is fully supported in the case. As for the clutch, I managed to find a slightly used one in exchange for a door. Picking a Lemons car with cult status and the resultant community helps out a ton!

While I had the transaxle pulled, I took the opportunity to resolve a major problem with the diff during track use. Apparently, the roll pins securing the spider gear pins fail, then your pins fly out, and make the trans explode like a bomb. The solution is this...

So we've only spent $203 of the budget without selling any geo stuff. We should have plenty for the ADDITIONAL taurus K-member and suspension/steering that I want to put in the front of the car, as well as all the tune-up stuff I need.



I'm now realizing how much slower a build goes with no budget. But moving right along...

Our free clutch came in. Looked like new. Came with a new throwout bearing. It seemed to go on a little loose so I assumed it was the "revision B" setup that comes with a steel sleeve that goes over the quill on the trans. So hunt ******* everywhere for this sleeve and turn up nothing. Went to carquest to get a very scarce TOB kit with the sleeve. The whole time thinking about how I could take the sleeve out and return it (you gotta do what you gotta do). When I got there it became apparent that I wasn't the only one with that frame of mind, because the box that showed up at the counter contained no bearing and 2 sleeves. After giving the clerk my tale of woe, he just hands me one of the sleeves. Score. So it's day5 on the superbudget clutch job and I realize that my TOB fits nothing I have. In fact, it's for a mustang. Hmmm, the inside of the bearing is plastic...
I look at press.
I look at the steel sleeve that just barely doesn't fit inside.
I look at blowtorch.
Ladies and gentlemen, I give you "revision C". :rockon:

I've since taken the time to strip the drivetrain down to the bare essentials. Replace a LCA that only cost me a trade for parts +$16 shipping. Rerouted/deleted some cooling system. Removed the power steering and threw it away. This left me with only the problematic alternator, supposedly the only reason this engine doesn't have a 8500rpm redline from the factory. The bearings in it sounded rough to begin with, so I dissassembled it, pulled the shields off the bearings, cleaned, and put new grease. Then what I did was swap the alt over to the left side of the motor to the ps pump position and use it's belt combined with a crude belt tension adjuster. This accomplished a few things.
-Down to only 1 accessory belt.
-Removed both belt tensioners.
-Alt is now underdriven @2000rpm at redline.

With all the time it took to install the clutch, we started on the important stuff. Making it look cool. It begins with skinning a junk industrial refer unit, complete with rotten cheese smells. Must harvest that precious sheetmetal.

A local Scion guy game me a broken aero bumper for my bB last spring. I fiberglassed it back together, put it on my box, then promptly smashed it to pieces on my driveway. For some reason, I kept the damn thing and now here it is sectioned and respliced for everyone to enjoy.

Don't worry. Dat wing is still on there. Moved it to the hatch where it belongs.

We needed our cage to come in before we begin to hack this car apart and install the SHO stuff. So the busy work continues. I realized I had this sitting around in my garage for a few years. It's the original GG purple custom mix, before Simba changed his mind and went HOK violet purple.

It's a little darker than a GG car, but damn close. Yes, it's purple. For some reason it looks blue here. Just had a gallon of basecoat, so no gloss. Probly better that way.

Now for the fun stuff, suspension. I really debated whether or not to use this stuff on a Lemons car since we will probly get accused of being super cheaty. Then I read about the Eyesore Miata and it's free brand-new turbo they found with cosmetic rust. I suppose it's understandable that you can find free turbos if you live in Cali (near all the turbo suppliers and aftermarket companies) and know where to look. We aren't that fortunate here in the Midwest. But what we do have in great abundance is STANCE. So here is my free stuff.

"Now how is that free?" you ask? Well, because it's all garbage. Stance makes some high quality stuff, but like any company they're going to have a shipment of bad apples, warranty returns, etc every once in awhile. I stop by all the time and bug the shit out of them, snoop through the warehouse trying to find things so I can make suspension for cars nobody cares about. Up until last year, they had a huge container filled with this crap sitting in the warehouse. I pestered them relentlessly to let me take some of it home. As luck would have it, I stopped by on the day they were tossing it all out. The response was something like "Awww NO, it's CRAB!" :rofl: So I "Helped" Earl throw it all in the dumpster, and in return I sifted out some things while asking him "Why is this in here?". An hour later, I had a Cressida trunk loaded with broken Stance. They told me I shouldn't bother putting any of it on my car and instead weld it together to make a spider. I pieced together a kinda-sorta MX83 setup out of it, and threw away most of the stuff that was complete junk. What I have here are the leftovers and a bunch of springs that are too stiff (10k) to use on this car.

A.S14? GR+3 from that guy that supposedly blew his damper on the track and crashed. Can't use any rear dampers on this car, but it looks like the reservoir is still good.

B.Generation 1 GR+3 front damper from something. No rez. Customer lowered the car down without attaching the rez and blew the damper up. Has a 8k 175mm spring. Will need to figure out a top hat to fit the old-style line location.

C.GR Sport front damper for something. GR Sport is discontinued and different body size, so it will be difficult to find/make some key missing parts. Customer return, but appears to be sound.

D.This thing is awesome. Front GR+ damper from Earl's WRX. EVERY single piece (even the allen screws!) are frozen on this thing, and the horribly rusted shaft would make anyone think twice about using it....except us. Also has an 8k 175mm spring. After an hour of heat, penetrating oil, and air hammer, I managed to free everything up.

E.GR+ front damper for S13, I think. Brand new, but is defective and failed quality control. Seems like low gas pressure or low oil.

F.New pillowblocks that are defective and seem to have been anodized while assembled, freezing the ball in place. Will need some work to free up.

G.Spacer bushings for a discontinued shaft size. I just enlarged them on the drill press.

Also included are a bunch of cosmetically damaged/stripped perches and locking collars, hardware that fits nothing, failed miata rear damper prototypes, and some lower receivers that had brackets welded on upside down. Time to get to work.

When the damper body blew apart, it belled the steel housing and ripped some threads from the aluminum cap. After cleaning the cap up with a thread file, it all seemed to go together rather tightly still and looked saveable. I've had good success with Loctite's form-a-thread kit in situations like this. So I used that and slapped it back together.

Cool. Now I just need shock oil. Thank god for revisions 1-5 of miata rear dampers. Milk them for shock oil, then throw away lol.

Now I need to fill this thing with the oil, so I rigged up a "Stance I.V." and put a vacuum on the damper. Then, I pulled the vacuum pump off, causing oil to shoot into the damper. Repeat about 50 times untill full. Now we just need to take it to Stance to get a nitrogen recharge.

Now to build the first ever Stance Taurus coilovers. The Taurus struts are keyed and clamped into the boss on the uprights. After pulling the struts out, it occurred to me that the GR Sport almost fits right into the boss. Teammate Nackers knew a guy with a CNC and enlarged the bosses big enough to fit the damper body. Real simple. To make things legit, I welded those defective lower receivers to the uprights with a bead 3/4 around. Now the dampers thread in and get clamped in the boss.

So the rear suspension is almost done. Yes, the resevoir will be in reach of the driver's position for on-the-fly adjustment. Hopefully Roto can get us his free springs, so our setup will be 6k/8k.

Welcome to the forum too. This is a great forum. So far ti looks like youve got things covered, and know most of the week points as far as the SHO goes. Ditching the Taurus was a great start.... :naughty:

Very cool project. I'm from Team Red Rocket (we just won Lemons Texas in an 89 SHO, so it can be done) I would love to see you guys out on the track passing like crazy. Good luck with your build.

I have a feeling that team will recieve alot of BS laps to make up for.

That's to be expected I guess. I decided I wasn't going to build this car where the intention is to give the judges the impression that it is a $500 car. Instead, I'm building a car I KNOW is a $500 car. I know some people who can't build a $500 anything. The end product is going to vary widely depending on how resourceful you are and who you know, so why bother trying to build something that adheres to whatever that is? As long as I know it's a legitimate sub-$500 car, I know I did my best to abide by their rules. Plus, I don't care. We have no road racing experience and will have a hard time finishing this race, much less winning it.

And in the case of the coilovers, they are totally necessary. The Taurus struts are 5X the size, and have no chance of fitting in this car. With the wider track, these will barely fit.

Home rebuilt coilovers FTW!

Very good point, but with space at a premium, just take a heavy piece of flat plate and drill four holes on the A/C pattern. Bolt the plate to the cast bracket holding the front motor mount. The A/C compressor was structural on a SHO, and without the compressor (or a heavy flat plate), the cast bracket will fail. Ask if you need more detail, and you have a way cool project. :salute:

Oh and another thing, You'll quickly find out that even with the alt underdriven, the engine is largely useless above ~7500 rpm due to the cam profile.

The solution to this, of course, would be to install hotter cams... but it looks like you're trying to be pretty ethical about the whole thing (which is a rarity in LeMons, to be honest)... so while I might bump the limiter up to like 7700 or so to give you more room to downshift, I wouldn't bother taking it much higher than that.

Have you considered adding a lighter flywheel? or grinding down the weight ring on the stock one? Might be worth it to let loose more of the quick-revving nature of the engine.

Reliability, not power...will win this race. So I recommend NOT upping the rev limiter.

I'm gonna have to say I'm with him on this one. The Rat Nest Revival SHO team won the last LeMons event with a completely stock drivetrain (and stock brakes! :eek:). Believe me, the SHO is not down on power, especially in a lightweight platform such as yours, and the SHOs that enter typically occupy the top ten fastest lap cars on every race. It is thrown rod bearings, thrown differentials, thrown head gaskets, etc. that **** the SHOs, and putting more power through the motor puts more stress on those bearings and differentials.

So despite my earlier post, I would recommend leaving the power adders alone. But for the love of God, do ALL YOUR MAINTENANCE! REPLACE EVERYTHING YOU CAN! That includes rod bearings, every gasket you can get to (front/rear main, head, valve cover, just to name a few), and everything you can reasonably do. If you do this, the engine will last foreeeeeeeeever. And will love you long time, possibly.
