Has anyone here cut their struts to install Koni inserts? I'm assuming it's relatively strightforward, and I could use my mitre saw with an abrasive blade on it.

Do you have to use the stock Motorcraft housings, or can I hack up my Tockicos?

Cut it as absolutely close to the top as you can. Despite the numbers on the paper. You can always grind it later. More meat up top will assure you of no rattle with the knurled top pulled fimly into the housing. All done; the top if completely flush.

Russ, you can not use Tokico housings as they have a threaded section at the top. They use a big nut & washer to hold the Tokico insert in. Call me please, We need to talk!

Ok, so you can't do this with Tokico's, how about with KYB's... is that an option?

That's what I was afraid of. Anyone got some old stock struts taking up space in their garage?

I installed the Koni Adjustable strut inserts into the Tokico housings. I did not have to cut anything. I only had to drill the 14 mm hole for the retaining screw. I cannot speak for the rear struts as they are still Tokico's. The inserts fit rither tightly and I felt that I did not require the supplied "fit ring" that comes with the Koni inserts.

If you are replacing the Tokico's, try to send them back for a refund. I sent mine back and received a full refund as I still had the original paperwork that stated that the Tokico inserts are lifetime warranty. I purchased my TOkico's from SHOX.com and they handled the warranty return to Tokico.

Later,
Michael
