I started hearing a thunk when I stepped on the brakes, driver's side front. I take it to NTB to look around. They find the trailing arm bushing is loose where it's connected to the subframe. They install new bushings, both sides. During the installation, they discover a piece like a washer has come loose from the subframe where the bushing attaches (the thunking side). The NTB mechanic calls Ford (local dealer, I assume) and Ford says I need a whole new subframe. Does that sound right? If so, how many millions of dollars will it cost to replace the subframe?

As of now I have wonderful new poly-urethane bushings, but the thunk is even louder. It's not dangerous, but very noticeable and very annoying.

The solid mount for the strut tension bar can be re-welded to the subframe.

There have been several posts I recall where this has been necessary. Maybe someone who has had it done will chime in with details.

Yes, weld the solid washer back in place. It can be done easily enough from the front, welding a bead around the washer to the front face of the subframe. Did it on my '96 Windstar, of all the stupid things to break on a Ford.

You will probably need a good alignment after, in my case they had to reposition the subframe to get back within specs. I also replaced the LCA and bushings at the same time.

Thanks. I posted a query at SHOCAGO and think I found someone to do the welding already. Thanks, again.
