The leak is getting worse. The crack is not very big at all.
If I use JB Weld, or similar, do I just need to apply it to the outside, or do I need to drain the fluid, let it dry out, and apply it to the inside too?

Remember that the coolant reservoir on the V8 cars is a pressurized part of the cooling system. If it's cracked, it should be replaced. I wouldn't rely on any type of repair being able to safely maintain the pressure inside the tank and throughout the cooling system.

A replacement tank lists out at about $65 with a new level sensor, and at discount is usually around $50. Takes about 15 minutes to change.

You would never be able to repair it from the inside, their are to many baffles.

Personally, I would use the "Plastic Welding System" from ITW Performance Polymers in the black double tube that you have to mix on something other than cardboard... I repaired a plastic motorcycle fairing with this stuff and it really does the job... I would pull the reservoir and really clean the area free of coolant... mix this stuff and go crazy forcing it into the break, if possible... you can sand it down after it dries...

Personally, I'd go to a reputable vendor and get a new one. If I can replace one, anybody can. The piece of mind will be worth the extra 30.00 you spend.

got a new one yesterday at the local stealership. The 24V duratec and the SHO share the same reservoir. If I understood the tech. correctly, SOME of the Duratecs DO not have the coolant level sensor.
The reservoir was $52, I got a new cap too...
tax and all=$65

Oh yeah, he said they sell these quite often...
