What do you consider major? Ford specifices 1 quart consumed in 3000 miles is good. Do you have a lot of blue smoke?

Oil in the intake piping can come from crankcase vapors (blow by) or a turbocharger turbine oil seal failure.

Although you replaced the valve cover and PCV valve, remember that under boost the PCV valve closes to prevent boost from pressurizing the crank case. If the pcv valve was causing oil consumption it would be in the intake manifold, not the charge air cooler piping.

When under boost, the pcv system reverses and pushed excessive pressure through the fresh air tube into the intake pipe to the turbochargers. If you see the oil at the fresh air side of the pcv system, or after the compressor will tell you where its coming from if you have already cleaned it all out.

The oil you see may be from ***,*** miles of service and no issues are present.

If you suspect blow by, a cylinder leak down test may help determine if the engine is tired or if one cylinder is at fault. You dont want to see over 20% in any one cylinder.
