Cut the front strut housing on a Motorcraft strut right at the cap and the Koni insert sticks out about a half inch or so. Is this normal? Also the strut body is a little bigger than the insert which is normal but the gap between each is about 1/16 of an inch. The insert goes right in. Is this normal as well?

The dimple at the top of the Koni should just press inside the strut housing when you tighten the bolt down. There are two types of strut housings to use with the Konis. One is slightly larger than the other. It sounds like you have the larger one. You need to source a set of these rings to place inside the strut housing before you install the inserts. These rings allow for a snug fit when the dimples press into them.

Yep I got it and got them in. For a second there I was like what.

The rings came with the inserts so they're good to go.

Appreciate it.

I bought them brand new off of Ebay. One ended up being blown but Koni fixed it for free under warranty.
