So I am fairly modified. When installing my OBX downpipes I found a crack in my turbo housing near the wastegate. I also found a slow leak from my timing cover. I have a Ford ESP warranty but I am concerned they will turn me away for my mods. Any opinions? Should I convert back to stock (very arduous task) before hand?

Really depends on the dealer. For the turbo, a good reason to upgrade. At least you saw an issue and can watch for it if it becomes worse. Should be fine to drive just keep an eye on it regularly.

Hows the intercooler working?

Intercooler it's amazing. My charge air temps are never more than 10 above intake ambient.

This depends not only on the particular dealer, but on your relationship with the dealer. If you never go in there and you just show up with these mods and they don't know you, the odds are not in your favor. If you stop by from time to time just to shoot the breeze with the service writer or shop guys so they know you well, then you have a much better chance.

I work right next door but I have only visited maybe twice.. I know their parts dept really well.

That's a pretty common spot for them to crack. I would bet they would treat it like the slowly leaking seals, unless it causes a complete failure they won't want to cover it.

Just know ahead of time if you do upgrade, your old turbos won't be accepted as cores if they are cracked. Core charges are kind of hefty so you might want to be on the lookout for a cheap set of used ones that are not cracked.

I found a crack inside on one of my stock turbos when I upgraded, no boost issues. Surface crack? Didnt appear to be a crack on the outside. And I got my core fee back. Must have been lucky 0525191527

Sadly it's "normal" for the exhaust housing. You won't have any performance issues, but this does mean that you won't be able to use your turbos as cores for upgrades.
