I also was looking at the plug wires and found one that I think may be faulty. It wasn't properly set and the wire pulled free of the boot. So I suppose that could be part of the problem.

I'd have to say your faulty spark plug wire is the problem considering how you quoted it yourself; "The wire pulled free of the boot". I'm thinking how it could be "the" problem, and not just "a part of" the problem.

Did you replace the faulty wire with a new wire or better yet a new wire set if you re-used the original wire set? I think you said you used a new wire set as a part of your 60k, so maybe they can replace the defective wire under warranty?

Norman-That is a good point. I have not dug into the car yet...no time. But, I do have a 4 day weekend stretching in front of me. I am going to be working on this tomorrow night and hopefully will have good news to report.The wires are under warranty and I was planning on swapping them out at the same time. I believe I was able to repair it correctly, but I'm not going to take a chance.

I am not pulling codes, but having replaced the IAT and the MAF did not seem to have any effect. I think, just for my own peace of mind and because I'm an amateur, I am going to use some gasket sealant when replacing the intake.

So I removed the intake, plugs and wires tonight. They won't have my replacement plug wires until tomorrow. So here are a couple of pics that I have questions about. The first are my plugs, I'm not sure if it can be made out from the pic, but the upper left one had an additional washer installed and they have a lot of carbon buildup. How impactful is that?
Next is a pic of the intake manifold after I took some brake cleaner and a rag to it. It seems to look fine where the gasket gets seated, but is there some prep other than just cleaning it that I should be doing?
Finally, after I took the intake off and looked underneath into the ports, I found that they were incredibly filthy. Far worse than when I did the 60k and I don't think that I have put a thousand miles on it since. Hopefully the pic shows how wet the gasket is. I don't remember it looking like that the first time that I took it off.

the second washer was a mistake - the old washer came off the plug and was not noticed, so the new plug with washer was installed and now 2 washers. remove one of them before you reinstall.

the intake sealing surface looks good.

I would clean out the interior of the intake as best you can. a toothbrush and some carb cleaner is pretty good at getting rid of that crud.

a little copper gasket sealer or black spray paint sprayed on the intake gaskets prior to assembly helps ensure that it seals.

Not Fixed

So I finished the work and put the intake back together. New plug wires, same plugs, same manifold gasket. I really took my time making sure everything was put back right. There has been no change! I took it out and drove it minutes ago and as soon as there is a load put on it it wants to die and when I start getting it up to speed, the engine sounds great but i feel like I'm in a geo metro. I pulled codes and KOEO was 11(all ok) and KOER(26 MAF) and cylinder test was 9. Which I just replaced the MAF because I had already pulled that code, so I unplugged it and test drove again and it drives even worse unplugged.
I am at a loss!

I would swap in a known good tps at this point. I know the one you have is "new" but that does not mean its good.

Sounds good, I have another Sho with a good TPS. If that doesn't work I think that I will revisit the converters, I only tested the front one.
