If your goal is to clear the EGR code and you have verified that the problem is clogged EGR ports, you can correct this without removing the manifold.

Just removed the throttle body, stuff a rag into intake to keep crud out, then clean the carbon deposits out with a combination of B-12, a coat hanger, and elbow grease.

It took me like 30 mins to do it max, its a real simple job.
Step 1: put car on ramps to avoid back cramps
Step 2: remove EGR and 8mm bolt that's next to EGR but on the firewall side of the intake, also remove the bendable tube that's b/t the throtle body and your air filter.
Step 3: remove the throtle body itself (throtle control has two 10mm bolts, and the body itself has four 10mm? bolts).
Step 4: clean the botom 2 holes w/ some carb cleaner and a pipe cleaning brush, (you may have to use a piece of a coat hanger to get it started).
Continue cleaning the two holes inside of the intake, and clean the hole where the 8mm bolt on the backside of the intake was, clean it the same way you clean off the two inner holes
Step 5: Put everything back together
Step 6: Go buy a cold beverage of your choice b/c you should have just made your annyoing idiot light go away.(unless it's there for the 02 sensors like my car :bonk:

Good luck

If your passages are gummed up, I reccomend completely removing & disassembling the intake to clean it. All the gaskets you will need are avaiable at Napa. You will need the intake manifold gasket set, a throttle body gasket, and an EGR gasket. The manifold set also contains the intake-to-head gaskets as well.

Once you have the intake off the car (I left the EGR valve connected to the exaust..just disconnected it from the intake and let it 'hang'); completely disassemble it and clean the inside with a bunch of berryman's or carb cleaner. I think I used about 10 cans in the process - but my EGR passages and everything else is squeaky clean. I would not have been able to get it as clean as I did leaving it on the car.

I do not belive it's possible to "mix up" the gaskets that are in the intake, so just take your time and you will be fine. :) The hardest part for me was removing the old gaskets and getting the snakes to 'wiggle' back together upton assembly.

Oh yeah, no more EGR code. And it's a great time to take a look at your intake valves; make sure they're clean. My EGR passeges were clogged like ****, but the inside of my intake wasn't too bad, and my valves were practically spotless.

So is there any reason to pull the pipe plugs?? My bottom nostrils were plugged severely. I cleaned those up but did not pull the pipe plugs to get the visual confirmation all is perfect. I can shoot carb cleaner in the egr valve port and it will run out the nostrils readily, but i'm checking in with your experience to see if there is a need to go to the extreme (those pipe plugs look like it could be a nightmare) I have the entire intake broken down....man it was filthy thick.

A tip on cleaning it and the secondaries....Berrymans CHEM DIP is the shizzle at cleaning this. The solvent is different that what is in the aerosol and MUCH more effective. The chem dip has a chemical seal layer on top to prevent evaporation. I extracted the solvent below and used a commercial trigger spray to apply through the various penetrations, let it sit for 10 minutes, apply again, another 10, then rinsed out with oil eater followed by final rinse with water - very quick and pure aluminum is back - no elbow grease. The secondary air horns i just dipped...20 minutes and wipe with a terry towel...whamo....looks like i got them brand new from ford. Same goes for the secondaries, just keep the actuator out of the solvent.

OK, well i answered my own question....definately pull the pipe plugs and clean all egr ports. A 3/8 drive breaker bar with an 8mm allen socket using a firm steady pull will do the trick.
